Flat-Wire Air Heaters Explained

Flat wire, sometimes called zig-zag or stitch-bent heating elements, are wire heating elements formed into a flat zig-zag pattern and mounted on an insulating support such as mica. This construction concentrates surface area and watt density in a compact, lightweight package, making them well suited for forced-air and convection-style air heating applications.

A typical flat wire heater assembly includes mica boards, stitch-bent flat wire elements, a mica support structure, and power leads or terminals. Depending on the design, the heater can also be integrated into a metal housing to simplify mounting in ductwork, air curtains, blowers, or fan assemblies.

Because the wire is exposed to the airflow, air passes easily over the flat wire geometry, which promotes maximum heat transfer to the air stream with relatively low pressure drop. In some properly engineered designs, the thermal mass and layout are optimized so that no extended cool-down cycle is required, allowing the fan to be shut off immediately without damaging the element.

Performance and Application Advantages
